The project began with a 3D model of a cover measuring 218mm in diameter and 179mm in height, featuring three ergonomic grip holes. Using sophisticated mold flow simulation software, they digitally tested the fill pattern, predicted weld lines, and identified potential air traps long before steel was cut.

The simulations confirmed the client's material choice: a transparent Styrene-Acrylonitrile copolymer (SAN or AS). Selected for its good impact strength, heat and chemical resistance, and high modulus, SAN is a trusted material for technical housings. Its predictable 0.4% shrinkage rate provided a stable foundation for Precision Molding.

 

Engineering the Mold: A Symphony of Steel and Systems

The core of Ansix Tech's success lies in its mold-making prowess. For the transparent cover, the Mold Design was a masterclass in balancing performance with practicality.

 

Steel Selection for Perfection: Achieving a mirror-like finish on the final part starts with the mold cavity. Ansix Tech specified imported S136 mirror-polish steel for the core inserts, heat-treated to 60-65 HRC. This premium steel can be polished to a surface roughness of Ra 0.4μm, ensuring the molded cover's surface is perfectly smooth and free of defects. For other structural plates, cost-effective pre-hardened steels like 718 were used, demonstrating a smart allocation of resources.

 

The Cooling Crucible: Consistent cooling is paramount to prevent sink marks and warpage. The team designed a dual-system approach: a series of baffle-cooled channels for the complex core insert and a double-layer circulatory system in the cavity plate. This uniform heat extraction minimizes cycle time—a direct driver of production efficiency and cost.

 

Ejection Without a Trace: Transparent parts cannot bear witness marks from ejector pins. Ansix Tech employed a full push-plate ejection system. The plate contacts the entire underside of the part, distributing force evenly to prevent stress whitening or deformation during demolding.

 

Feeding and Venting: A three-plate mold structure with a pinpoint gate was used. This design allows the runner system to be automatically separated, enabling fully automated production. Strategic venting channels were machined around the cavity to allow trapped air to escape, preventing burns and voids.

Molding transparent materials like SAN amplifies common injection molding issues. Ansix Tech's process is engineered to tackle these head-on:

 

Flow Marks & Weld Lines: These visual defects are fatal for transparent parts. The solution lay in the precise control of melt temperature, injection speed, and the optimized gate location determined during DFM, ensuring a smooth, progressive fill.

 

Internal Stresses & Cracking: SAN can be prone to stress cracking. Ansix Tech incorporated a generous 3.5° draft angle on all vertical walls and fine-tuned the packing pressure profile to allow for stress-free shrinkage and easy, non-damaging ejection.

 

Contamination & Gloss: Any speck of dust or imperfection in the mold surface is visible. This necessitates a cleanroom molding environment, rigorous material drying, and the aforementioned high-polish mold surfaces.

Throughout production, statistical process control (SPC) monitors key parameters. Each finished cover is individually packaged in anti-static, non-abrasive sleeves within custom foam inserts, guaranteeing they arrive in pristine condition.
